Sorry about that. Most of the info I have posted was from "another" forum, that shall remain nameless.

When I get into this project I shall post pictures and get verification before firing anything up. Safety first.

Ok, I looked on digikey for a relay and all I can say is my head hurts. Could you point me in the right direction?

Hobby, I don't know how much welding you've done or do so I am going to assume it's more than I've done.

If I were to see a bead like the one in photo one, I would do one or more of three things:
1. Decrease the stickout by half
2. Increase the current (wirefeed speed) and voltage
3. S L O W D O W W W N

Since you probably know all that I wonder why it didn't work?

Yes it is, Not my welds though. However my unit will produce similar welds and I have tried all the things you mentioned.

Hence the modifications. This is just a little side project I have a powermig 255 for the critical stuff.

I'll look at Mouser.

How far along are you on this project, in other words what parts do you have and installed/tried.
Maybe we can go a different route. thinking just lowering the voltage to the feeder.

As for the pictures you posted of the weld, third party.
Picture one looks like a large hunk of steel and I may expect a bad weld on something like that.
Picture two, guessing it maybe 1/8" plate which would give a better weld.

As for adding the 100,000 uf cap,
I'm sure you will get a better weld to some point, I want to do the same thing it's just low on my list.

Just an advanced warning, when a capacitor first charges it looks like a dead short and draws alot of power, this size capacitor will have a large surge current each time it charges.
It can over stress the diodes and they may fail at some point eventually.

I have the capacitor both large and small, and the bridge rectifier.

I have not started the install as of yet, I want to get all my ducks in a row so when I start I can go to town.
