Walker,
your plasma ground looks thicker than the wire on my Hyper 600. My wire looks like it is about 18 ga. Is that the factory wire on yours?

Yeah its factory. If I were to gues the wire is about a #10 and the insulation is a very heavy rubber.

No I wasn't knocking your unit, Walker. I have the exact same unit 2-3 years old and I have had a few problems like you are describing. Never woulda thought about a ground problem. I always thought it had to be cleaner than my welders grounds. Thanks

That clamp is a little more than what you need on a plasma cutter.
I burned my hand once (through the glove) on it when welding 1/2" pipe with 400+ amps. I grabbed it after welding for about 2 hours. But the clamp is now all sorts of pretty colors.

I went out and checked the Hypertherm Powermax 1250 I have, I did change the clamp that came on it, it broke after being run over by a truck, the new one is from Miller, and is the one I use on all of my welders. The ground wire in my plasma cutter is a #6 wire, a small diameter welding cable with rubber insulation.

I thought cooper didn't look right when I was reading over it but the spell check didn't underline it so I didn't think twice about it. Yes I meant for it to be COPPER. And as you can tell spelling isn't my best subject.

Spellcheck didn't pick it up because cooper is a word, as in a cooper, a barrel maker or as a name, like Gary Cooper, spellcheck will tell you if the word is spelled wrong, if you the typer picks the right word to begin with.
