what's your cfm on your gas flow? Last time I was in spray transfer for 1/4" alum I would guess I was around 40cfm.

You should be having trouble not burning through 0.090" wall tubing.

#00-31.5in/min
#1-25in/min

A standard Koike tip:
#00-27in/min
#1-21in/min

So based on that, your speed would be very close to in line...

I could be wrong but it looks like the air inlet is supposed to be in the middle of the pipe. It looks like in your photo your air inlet comes into the top of the pipe.
